Test O: Charging System Never/Always On

1995 Mercury Villager GS, Van PassengerSECTION Test O: Charging System Never/Always On
  1. Check charging system indicator miniature bulb. Turn key OFF. Remove the instrument cluster. See Remove the charging system indicator miniature bulb. Check the continuity between the terminals of the charging system indicator miniature bulb. Does continuity exist? If yes, go to next step. If no, replace indicator miniature bulb.
  2. Check power supply to instrument cluster. Turn key OFF. Disconnect the instrument cluster connector C266. Turn key ON. Measure the voltage on the Gray/Blue wire at the instrument cluster connector C266. See WIRING DIAGRAMS  . Is the voltage greater than 10 volts? If yes, go to next step. If no, service Gray/Blue wire.
  3. Check wire between instrument cluster and generator. Turn key OFF. Disconnect the generator connector. Turn key ON. Ground the Yellow/Black wire on the generator connector. See WIRING DIAGRAMS  . Does the charging system indicator illuminate? If yes, diagnose problem in generator. If no, go to next step.
  4. Check wire between instrument cluster and diode junction box. Turn key OFF. Disconnect the instrument cluster connector C266. Remove the top black diode strip from the diode junction box located behind the instrument cluster. See COMPONENT LOCATIONS  . Measure the resistance of the Yellow/Blue wire between the instrument cluster connector C266 and Pin No. 2 of the diode junction box connector. See WIRING DIAGRAMS  .Measure the resistance of the Yellow/Blue wire between the instrument cluster connector C266 and ground. See WIRING DIAGRAMS  . Is the resistance less than 5 ohms between the instrument cluster and the diode junction box, and greater than 10,000 ohms between the instrument cluster and ground? If yes, go to next step. If no, service Yellow/Blue wire.
  5. Check wire between diode junction box and generator. Turn key OFF. Disconnect the generator connector. Remove the top black diode strip from the diode junction box. Measure the resistance of the Yellow/Black wire between Pin No. 5 of the diode junction box connector and the generator connector. Measure the resistance of the Yellow/Black wire between Pin No. 5 of the diode junction box connector and ground. See WIRING DIAGRAMS  . Is the resistance less than 5 ohms between the diode junction box and the generator, and greater than 10,000 ohms between the diode junction box and ground? If yes, go to next step. If no, service Yellow/Black wire.
  6. Check top black diode strip. Turn key OFF. Remove the top black diode strip from the diode junction box. Place the Rotunda 73 Digital Multimeter (105-00051), or equivalent in the diode check mode. Check the continuity of the top black diode strip by placing the positive lead on Pin No. 2 and the negative lead on Pin No. 5 of the top black diode strip. See WIRING DIAGRAMS  . Does continuity exist? If yes, replace instrument cluster printed circuit. See INSTRUMENT CLUSTER PRINTED CIRCUIT  under REMOVAL & INSTALLATION. If no, replace top black diode strip.

When to See a Mechanic

Stop DIY work and contact a certified mechanic immediately if any of the following apply:

  • You smell fuel, burning insulation, or see smoke.
  • Brakes feel soft, pull hard to one side, or make grinding noises.
  • The engine overheats, stalls repeatedly, or misfires under load.
  • You are missing required tools, torque specs, or safe lifting equipment.
  • You are not confident in the next step or safety outcome.
